Conveyor belt cover wear calculator
Wear rate from two cover-thickness measurements, time remaining to the discard limit, and the cover needed for a target life.

How it works
Regular cover-thickness measurements at fixed points turn belt replacement from a guess into a plan. With an initial and a current thickness and the running hours between them, you get a wear rate.
From that rate the calculator estimates when the cover reaches the supplier’s discard limit, and what initial cover thickness would be needed to reach a target operating life on the next belt.
Formula
Wear rate = (initial − current) / hours Hours to limit = (current − minimum) / wear rate Cover for target life = minimum + wear rate × target hours
| Symbol | Meaning | Unit |
|---|---|---|
| initial | Cover thickness when new (or at the earlier measurement) | mm |
| current | Measured current cover thickness at the same point | mm |
| hours | Running hours between the two measurements | h |
| target | Target operating life for the next belt | h |
| minimum | Supplier discard (minimum) cover thickness | mm |
Worked example
Inputs: Initial cover = 8 mm; Measured current cover = 6 mm; Elapsed operation = 4000 h; Target operating life = 12000 h; Supplier discard limit = 3 mm.
- Wear rate = (8 − 6) / 4000 = 0.0005 mm/h
- = 0.500 mm per 1000 h
- Hours to discard limit = (6 − 3) / 0.0005 = 6,000 h
- Cover for 12,000 h = 3 + 0.0005 × 12,000 = 9.0 mm
Assumptions and limits
- Linear extrapolation of measured wear, not a guaranteed life. Wear often accelerates as the cover thins or when duty changes.
- Measure at the same marked points, in the most worn zone (usually the load zone track), with the same gauge.
- Zero wear or a thicker reading cannot give a forecast. Re-measure.
- Cuts, gouges, edge damage, ageing and splice condition must be inspected separately; they can end belt life before cover wear does.
Screening estimate, not a design approval. Verify measured inputs, current standards, manufacturer limits and site procedures before purchasing, cutting or installation. Isolate and lock out equipment before any hands-on measurement.
Questions
How often should I measure cover thickness?
Often enough to see a trend: monthly or at each planned stop for high-wear conveyors, and always at the same points.
What if I do not know the original thickness?
Use two dated measurements instead of initial and current. The method is the same.
